Galvanized Steel Welding Hazards & Code Challenges

Many outdoor structural steel members (such as deck pier plates and exterior columns) are hot-dip galvanized to prevent rust. Welding galvanized steel introduces major complications:

  1. Porosity and Inclusions: Zinc boils at a much lower temperature than steel melts. Welding directly over zinc causes boiling gas to get trapped in the molten weld puddle, leading to severe gas pockets (porosity) that compromise the weld's shear strength.
  2. Zinc Toxic Fumes: The vaporized zinc produces toxic zinc oxide fumes. Breathing these fumes causes "metal fume fever" (zinc chills). We use respirator hoods and powerful fume extractors.
  3. Code Remedy: Building codes require grinding all galvanizing away 1 to 2 inches back from the weld zone on both sides before welding. After inspection, the weld is recoated with zinc-rich primer.

Before hiring any contractor for structural steel repairs, always confirm their welding is performed by a technician certified in the relevant positions (flat, horizontal, vertical, overhead) and code classifications. This prevents inspector callbacks, costly rebuilds, and structural failures.
